Fuel Tank Unit Removal and Installation

Flammable - Keep Fire Away

NOTE: Refer to the Fuel and Emissions Systems Service Precautions before disconnecting/connecting the fuel line.



1.
When the fuel indicator points at F segment or more, or you cannot confirm the fuel level, apply the parking brake, block the rear wheels, use the jack to raise the front of the vehicle more than 345 mm (13.58 in) height (A) as shown, then make sure it is securely supported.

4. Access Panel - Remove

KA/KC/KL

KX

1.
Remove the access panel (A) from the floor.

2.
Disconnect the connector (B).

5. Fuel Line Quick-Connect Fitting - Disconnect

KA/KC/KL

KX

1.
KA/KC/KL: If equipped, remove the fuel connector cover (A).

2.
Disconnect the quick-connect fitting (B) from the fuel tank unit.

6. Fuel Tank Unit Cam Lock Ring - Unlock

KA/KC/KL

KX

1.
Set the fuel sender wrench (A) as shown.

2.
Turn the fuel tank unit cam lock ring (B) counterclockwise.

NOTE: Try to keep the fuel sender wrench from floating.

7. Fuel Vent Tube and Fuel Tank Vapor Recirculation Tube - Disconnect (KA/KC/KL)


NOTE: Do not bend the fuel vent tube (A) and fuel tank vapor recirculation tube (B) excessively.

1.
Disconnect the fuel vent tube by doing the following procedure.

Hold the fuel vent tube with one hand, and squeeze the two retainer tabs (C) with the other hand to release them from the locking tabs.

2.
Disconnect the fuel tank vapor recirculation tube by doing the following procedure.

Push in the fuel tank vapor recirculation tube towards the fuel tank unit, push down the retainer tab (D), then disconnect it.

3.
Pull the tubes off by slightly rotating the fuel tank unit (E) clockwise.

9. Fuel Tank Unit - Remove (KA/KC/KL)

1.
Hook the plug's lanyard (A) on the child safety seat hook (B) as shown. Set the ORVR service plug (C) near the fuel tank unit opening.

NOTE: Do not damage any part of the ORVR service plug's surface. Damage to the ORVR service plug may cause fuel leaks into the inner fuel vent tube (D). Use the provided protective cap (E) when the ORVR service plug is not in use. If there is damage, discard the ORVR service plug and order a new one.





2.
Disconnect the inner fuel vent tube (A) from the fuel tank unit (B) and hold it. Do not allow the inner fuel vent tube to drop into the fuel tank.


3.
Install the ORVR service plug (C) onto the inner fuel vent tube. Make sure the ORVR service plug is fully seated by holding the inner fuel vent tube and gently pulling on the plug's lanyard.

NOTE: The ORVR service plug should not come off.





4.
Carefully lower the inner fuel vent tube (A) into the fuel tank (B), making sure the plug lanyard (C) is free and away from the fuel tank unit (D).

NOTE: It is OK for the tube to be submerged in the fuel.


5.
Remove the fuel tank unit with the O-ring (E).

NOTE: Be careful not to bend or twist the fuel level sensor arm (F) excessively.

10. Fuel Tank Unit - Remove (KX)

1.
Remove the fuel tank unit (A) with the O-ring (B).

NOTE: Be careful not to bend or twist the fuel level sensor arm (C) excessively.

NOTE: Refer to the Fuel and Emissions Systems Service Precautions before disconnecting/connecting the fuel line.

1. Fuel Tank Unit - Install (KA/KC/KL)

1.
Install a new O-ring (A).

NOTE:
Be careful not to damage the new O-ring.
Do not coat the O-ring with oil.


2.
Grab the plug lanyard (B) and pull the inner fuel vent tube (C) up until it is close to the fuel tank unit opening.

3.
Move the fuel tank unit (D) aside, allowing space to remove the ORVR service plug (E) from the inner fuel vent tube.

NOTE: Do not allow the inner fuel vent tube to fall inside the fuel tank. If fuel enters the inner fuel vent tube, a DTC will set and the inner fuel vent tube will need to be replaced.

4.
Hold the plugged inner fuel vent tube while reinstalling the fuel tank unit.





5.
Remove the ORVR service plug (A) away from the tank opening and connect the inner fuel vent tube (B) to the fuel tank unit (C).

NOTE: Be careful not to bend or twist the fuel level sensor arm (D) excessively.



6.
Remove the ORVR service plug from the child safety seat hook (E) and install the provided protective cap (F).





7.
Align the tab (A) of the fuel tank unit as shown, and temporarily insert the new fuel tank unit cam lock ring (B).

2. Fuel Tank Unit - Install (KX)

NOTE: Be careful not to bend or twist the fuel level sensor arm (A) excessively.

1.
Insert the fuel tank unit (B) partially into the fuel tank with a new O-ring (C).

NOTE:
Be careful not to damage the new O-ring.
Do not coat the O-ring with oil.





2.
Align the tab (A) of the fuel tank unit as shown, and temporarily insert the new fuel tank unit cam lock ring (B).

3. Fuel Vent Tube and Fuel Tank Vapor Recirculation Tube - Connect (KA/KC/KL)

1.
Connect the fuel vent tube (A) and fuel tank vapor recirculation tube (B) by rotating the fuel tank unit (C) counterclockwise slightly.

NOTE: Do not bend the fuel vent tube and fuel tank vapor recirculation tube excessively.

4. Fuel Tank Unit Cam Lock Ring - Lock

1.
Rotate the fuel tank unit cam lock ring (A) and slide the fuel tank unit cam lock tabs (B) into the positioning edge (C) slightly as shown by hand.

NOTE: Confirm the fuel cam lock ring is not floating.





2.
Using the fuel sender wrench (A), turn the fuel tank unit cam lock ring (B) clockwise.

NOTE:
Try to keep the fuel sender wrench from floating.
Securely set the positioning edge (C) of the fuel tank at the fuel tank unit cam lock ring tabs (D) on the fuel tank unit cam lock ring as shown.

5. Fuel Leak - Check

2.
Connect the connector (B).

3.
Turn the vehicle to the ON mode, but do not start the engine. After the fuel pump runs for about 2 seconds, the fuel line will be pressurized. Repeat this two or three times, then check for fuel leakage.

4.
KA/KC/KL: If equipped, install the fuel connector cover (C).

5.
Install the access panel (D) to the floor.
